Resistors for Industrial Automation

Industrial automation deploys resistors at the kinetic-energy interface of every motor: VFD dynamic-braking resistors absorb regen energy from 0.4 kW gearmotors to 2 MW kiln drives, robotic arm servo drives use damping resistors for end-of-stroke positioning, PLC 24 V backplanes use snubbers across solid-state relays, and overhead-crane DC bus brakes employ multi-tap edge-wound assemblies for hoist / trolley coordination. Standards include IEC 61800-5-1 (PDS safety), UL 508C, IEC 60204-1 (machinery), and the ISO 13849-1 functional-safety category for emergency stop. Hongyi delivers aluminum-housed, cement-cased and edge-wound steel-grid resistors with 8 kV impulse and DIN-rail or terminal-block options. Cabinets meet IP54 for factory floors and IP66 with TYP 3R rating for outdoor crane bridges, including 24/7 service-life data for 10-year continuous operation.

Key Requirements

Key Requirements

  • VFD braking duty cycle 10% / 60 s typical for hoist apps, 50% / 5 s for press lines
  • IEC 61800-5-1 working voltage 1140 V AC + 50% safety margin
  • ISO 13849-1 PL d / Cat 3 wiring with redundant thermal switch
  • UL 508C recognized with 600 V AC / 1000 VDC ratings
  • Operating temp -25°C to +85°C ambient with derating curve provided
How to Select

How to Select

  1. Pick R = V_DC_brake / I_brake_max (typ. 750 VDC / 100 A → 7.5 Ω)
  2. Continuous power = motor kW × duty% × inertia ratio (≈ 1.3) — confirm with simulation
  3. Specify IP54 perforated cover for fan-forced cooling; IP66 for outdoor cranes
  4. Demand DC isolation 4 kV AC + Um for IT-grounded factory networks
  5. Confirm dual independent thermal switch (Cat 3) wired to drive enable input

Frequently asked questions

How do I size a braking resistor for a VFD-driven crane hoist?
Use R = V_brake_chopper / I_brake_max (commonly 750 VDC / 100 A → 7.5 Ω, 25 kW). Continuous power equals motor rated kW × 0.4 (hoist duty) × inertia factor 1.3. For a 30 kW crane: 30 × 0.4 × 1.3 ≈ 16 kW continuous, 60 kW peak for 10 s. We supply IP54 aluminum-housed assemblies with PT100 + Klixon and 4 kV AC isolation suitable for IT-grounded factory networks.
Are your braking resistors UL 508C and CE compliant?
Yes. The aluminum-housed FRK series carries UL 508C Recognized (file E512xxx), CE under LVD 2014/35/EU and EMC 2014/30/EU, and CCC for China factory deployment. Combination ratings cover 600 V AC / 1000 VDC. Type-tested per IEC 60947-1 short-circuit at 50 kA. Marking includes UL flame retardancy 94V-0 and RoHS / REACH SVHC compliance.
How do you wire the thermal switch for ISO 13849-1 Cat 3 safety?
We provide two independent normally-closed (NC) snap-action thermal switches, each rated 230 V AC / 2 A. They are wired to separate channels of a safety relay (e.g. Pilz PNOZ s5) so that any single fault is detected by cross-monitoring. PL d / Cat 3 is achieved with proper external diagnostic coverage; we ship the wiring diagram and a safety-function declaration with MTTFd ≥ 100 years.
Do you offer DIN-rail mountable braking resistors for compact panels?
Yes. Our FRK-D series (100–800 W, 15–680 Ω) clips onto 35 mm DIN-rail with finger-safe terminals to IEC 61010. Convection-cooled, 60-second pulse 5× rating, 1500 VDC isolation. Common pairings: Siemens G120, ABB ACS580, Schneider ATV930. Available in 24 hours from EU and US warehouses for service replacement.
