Resistors for Automotive Electronics

Modern xEV powertrains and ADAS-equipped vehicles place resistors at safety-critical nodes: pre-charge for 400 V / 800 V battery packs, active discharge after a crash event per ECE R100, current sensing in the inverter shunt path, and bleeder circuits in the on-board charger (OBC). Every passive component touching the HV bus must be AEC-Q200 Rev D qualified, traceable through IATF 16949, and survive 1000 thermal shock cycles from -40°C to +150°C. Mission-profile testing follows LV124 / LV148 for 12 V and 48 V rails. Hongyi delivers PPAP Level 3 documentation, 8D root-cause reporting, and ISO 26262 functional-safety evidence (resistors as supporting hardware elements) for tier-1 powertrain and battery integrators.

Key Requirements

Key Requirements

  • AEC-Q200 Rev D qualification with full PPAP Level 3 documentation
  • IATF 16949 traceability — wire-rod heat number to finished resistor
  • Operating range -40°C to +150°C with 1000-cycle thermal shock survival
  • ECE R100 active-discharge of HV bus to < 60 V within 5 s after crash signal
  • LV124 / LV148 compatible for 12 V and 48 V mild-hybrid rails
How to Select

How to Select

  1. Confirm AEC-Q200 Rev D test report including 1000-h biased humidity 85°C / 85% RH
  2. Verify pulse rating against worst-case crash-discharge energy (½ × C × V²)
  3. Specify low-inductance winding for shunt-based current sensing (< 20 nH)
  4. Require batch-level X-ray and acoustic-microscopy traceable to VIN if required
  5. Demand PPAP Level 3 with control plan, FMEA, and Cpk ≥ 1.67 on resistance tolerance

Frequently asked questions

Are your automotive resistors AEC-Q200 Rev D qualified and how do I receive the report?
Yes. Our HV-rated aluminum-housed and high-voltage families carry AEC-Q200 Rev D qualification covering all 21 stress tests including biased humidity, thermal shock, mechanical shock, ESD and flammability. The full report (200+ pages) is released under NDA via the sales team along with the IMDS material data sheet and IATF 16949 certificate scan.
Can you support PPAP Level 3 submission for a tier-1 EV inverter program?
Yes. We maintain a dedicated APQP / PPAP team. Deliverables include design records, DFMEA & PFMEA, control plan, MSA (gage R&R), process flow, capability studies (Cpk ≥ 1.67 on resistance and dimensions), IMDS submission, appearance approval, sample parts, and part submission warrant signed by our quality director. Typical first-PPAP cycle is 8 weeks from drawing release.
What is the difference between a 400 V and 800 V battery pack pre-charge resistor design?
Energy scales with V², so an 800 V pack stores 4× the energy at the same capacitance. The pre-charge resistor must absorb that energy in a single pulse — typically 50 Ω / 200 W for 400 V vs 100 Ω / 500 W for 800 V — while the working voltage rating must exceed 1.2× the maximum pack voltage (≈ 1000 VDC continuous for an 820 V nominal pack). Creepage and clearance also rise per IEC 60664-1 pollution degree 2.
Do you provide ISO 26262 functional-safety documentation?
Resistors are not safety elements per ISO 26262 but qualify as supporting hardware elements (SEooC). We provide FIT-rate calculations per SN 29500-1, failure-mode distribution (open vs short vs drift), diagnostic coverage assumptions, and an assumptions-of-use letter that lets your ASIL-D safety case incorporate our parts. ASIL-B / ASIL-D part numbers are available with batch-level traceability and 100% electrical screening.
